An energy-efficient heater cannot be identified from a product label alone. Process efficiency depends on useful output, absorption, warm-up, idle time, exhaust, insulation, controls and reject rate. An energy audit should compare energy input with accepted production at the same quality endpoint.

Define the Functional Unit

Choose a meaningful output such as kWh per accepted part, square metre of dry coating or kilogram of product at target moisture. Include rejects and rework. A heater can draw less power per hour yet use more energy per accepted unit if throughput falls.

Measure the Complete Operating Cycle

Record cold start, warm-up, steady production, line stops, product changes and shutdown. Separate heater load from fans, pumps, exhaust and controls where possible. Use calibrated meters and qualified electrical personnel.

Map the Main Losses

Loss area Evidence Potential action
Idle and warm-up Power with no accepted product Scheduling and responsive control
Exhaust Air volume and temperature Balance to process and safety need
Enclosure Surface temperature and leakage Insulation and opening control
Radiation miss Heated fixture or empty area Reflector, zoning and product width
Quality loss Reject and rework energy Improve temperature uniformity

Compare Changes With a Baseline

Hold product, recipe and quality standard constant. Normalise for line speed, ambient conditions and production volume. Record uncertainty and repeat measurements before claiming savings.

Prioritise Controls Before Replacement

Width zoning, line-stop reduction, clean reflectors and correct exhaust may recover performance without changing the heat source. Review YFR heating controls and infrared modules.

Frequently Asked Questions

Is heater efficiency the same as process efficiency?

No. Process efficiency includes how much input produces accepted output under real conditions.

Can nameplate power calculate annual energy?

It gives a maximum load, not actual duty cycle, idle time or auxiliary consumption.

Should exhaust always be reduced?

No. Moisture, solvent and safety requirements set minimum effective ventilation.

What is the best first audit action?

Measure a complete representative production cycle and define energy per accepted unit.
